Online Safety Valve Testing Solves “Dismantling and Downtime” Headaches

For years, the standard way to verify a safety valve’s set pressure was to take it off the vessel, send it to a workshop, and test it on a bench. But as process plants push for longer running cycles, that old method is becoming a real problem. Why offline testing hurts

China’s safety valve regulation TSG ZF001 requires at least one test per year. The traditional approach: isolate the equipment, remove the valve, install a blind flange, and then reinstall after testing. On a single small tank that might be fine. But on a large hydrocracker or a utility boiler, dismantling just one safety valve often means a partial shutdown that takes hours – sometimes an entire shift. Repeated handling also damages flange gasket surfaces and raises leak risks.

How online testing works

Online testing does not require valve removal. A hydraulic or pneumatic lifting device applies an external force to the valve’s inlet while the system stays under normal operating pressure. High‑precision sensors record the pressure at the exact moment the disc starts to lift – typically less than 0.1 mm movement. The whole process causes no significant release of process fluid, and the plant keeps running.

Real‑world results

A large refinery in eastern China started online testing for more than 20 high‑pressure safety valves in its hydrogenation unit in 2021. Before that, each valve took about 8 hours from isolation to reinstatement. With online testing, the job dropped to 1.5 hours per valve – no depressuring, no draining, no blind flanges. Over three years, the plant avoided roughly 120 hours of unplanned downtime.

Limitations to keep in mind

Online testing is not a magic bullet. If a valve has severe corrosion, a damaged seat, or a clearly fatigued spring, offline disassembly and overhaul are still necessary. Also, online testing requires skilled technicians with special training and certification. China now has a group standard, T/CCSAS 012-2022, that provides technical guidelines.

What’s ahead

The shift from “remove and test” to “test in place” is moving fast. As wireless sensors and IoT become cheaper, we can expect online monitoring combined with online testing – making predictive maintenance for safety valves a real possibility.
